It looks to me that you have had a bad batch that's past its use by date, quite the possibility if the company you bought it from didn't rotate their stock properly. The uncured state on the inside leads me to believe this as well.

Moisture can also have an impact in the stickiness but I doubt that's the problem here.

Just want to point out that now that you have two perfectly contoured bases for the slope leading to the cave, you don't actually have to glue them down - you could leave them separate and increase the modularity of the boards.

I had the same issue with my failed lava attempts on the volcano - the outside cured but the inside never set. However mine did stick to everything !!

I canned my experiment. All the best with yours

I've found with diy use that thicker applications have set eventually but in weeks rather than days, especially if it's cooler. Some stuff that I used inside my unheated workshop was still expanding days later. Also, foam that is left exposed to light does eventually start to degrade (it's not UV stable).

Still don't get the not-sticky problem though.

Those pink foam 'space board' insulation slabs are now hard to come by, so I'm anxious not to burn through any more of my small stock of them - which is why I was hoping to avoid having to use another one to make the 'lid' to the cave system...

Now that, Fram, is a very good point.

...except that I probably will need to blend in the surface groundwork / texture where the new slope rises from the existing. Or put up with a visible panty line join ;)

I'm going to ponder for a day or two before making my next move...

I think PU sets by decarboxylation and as such it must have a way to let out the gas.  When you make layers this thick it cures and encapsulates the rest. Maybe you could simply punch some small channels into it with a skewer.

What happened after you cut it open? Did it set then?

Yes, the soft centre dried out - but didn't expand any more. It set in its unexpanded state...  ::)

Interesting.

Too cheapskate to replace a barrow wheel that had a shredded inner tube and ruptured tyre, I punched some holes into the rubber and squirted in the foam. This was in December with the barrow in permanent shade. After a few days of not a lot of expansion I moved it into what sun there was ..... A few days later foam had expanded all over the place. 

If you're pondering your next step for a few days, could it be worth moving the pieces somewhere warm?

Thanks Steve, but the stuff has gone off rock hard - it just hasn't expanded in the middle.

Anyway, it's a bit academic now, because having carved those huge sausages of part-cooked expanded foam down to what I actually need, around 80% of it is waste.

It's gone from this:



To this:





So I will securely pin and woodglue these two infill lengths of expanded foam back into position on the base boards, where they will provide the sub-structure for the wall filler and surface texture to be overlaid to create the slope.



As you can see, I've also carved the beginnings of a couple of crevices into the face of the escarpment to give it a less even aspect. And to provide potential routes up to / down from the higher level plateau, which will be formed by the 'lid' on top of the cave system.
Although, trust me, going through the caves will be a safer option compared to what lives up there...  >:D
